Have you tried any commercial printers?

I don't know what they charge, but a quick search turns up these guys, who may be able to do what you want, and I'm sure there must be others...

I did go down the "commercial printers" route (which is how I found the people I was talking to about the two-piece overlays), but I have to say that those guys do look a little different. I shall try them, see what they say and report back. Thanks.

A UK solution exists. I'll be updating the website at https://marchermodels.co.uk soon with an overlay in 2mm acrylic that clips together in sections. I'm still trying to make a solution that will jigsaw together (without link pieces) AND fit into a 9l Really Useful Box but not there yet. Meanwhile, we played BTH on a prototype version last week and it worked very well. Will post with pics soon.

Eagerly awaiting pics of this (we have corresponded via DM). Another benefit is that the weight of the overlay will fix the mat in position and stop it from wrinkling during a game.
